so bike overheated again today. Im thinking its the fan sensor. Fan turns on at the right temp, turns off, then never turns on again. So the next time i hit traffic, bam, bike overheates, gunna get new sensor and see what happens..

Dude, I would check the fan relay first. Just need a meter to check that. Let me know if you need help. That fact that your fan turns on at the right tempn leads me to believe that your sensor is fine.

What do you mean the fan relay? From the way it looks the fan is connected to, Im guessing the relay that then connects the sensor to the fan? Cause it goes fan, then a connector to the sensor that is plugged into the rad..nothing in between..? Im thinking either the rad sensor is bad or the fan is bad? Itll turn on at 225 once..then go down to 210.. then never turn on again if it goes back up.. Today when it over heated i turned the bike off and then back on and it the temp read 230, but yet, the fan wasnt kicking on. If the bike is over 225, the fan should turn on regardless I thought? Its really confusing because it seems completely sporadic. Yesterday I rode home from work and the temp went from 180-225 then back to 210 then to 225 then back to 210 with the fan kicking on no problems... Makes NO fucking sense.

Typically the fan sensor will send a signal (resistance in Ohms) to something that reads the voltage drop, in this case the ECU. Then the ECU will send voltage to the fan relay to kick on the fan. If you bring it over to my shop on Monday night I can trouble shoot it for ya. I'm over off of Harrison and Patrick. I'll PM ya.

Ok, No more threadjacking!!!!

So, i did a trick today with the bike where you put a paper clip into the sensor on the rad, if the fan turns on, then the thermo switch IS bad. If it doesnt turn on, there is some other problem. And bam, second i turn the bike on, fan turns on. This would explain the complete sporadic issues ive been having.. will buy a new switch tomorrow and see what happens..I can mod the fan to run 24/7 or with a switch but, rather have the bike do that..

This is good troubleshooting...but not a definite indicator that the thermal sensor is bad...it could still be an intermittent problem (Ex: fan relay).

Do change the thermal sensor out, as that is likely the issue.
But keep an eye out to make sure the fan is on whenever the temperature is within the temperature range that it should be.

im not sure where the relay would be as the fan plugs in directly to the rad temp switch, the fan is only wired in for power to the harness..fuses are fine and the fan sporadically turns on at the temp it should, 220-225 is where it should turn on. At times, it wont turn on at all, then itll kick on for a few seconds or even till the bike cools down to 210 then never turn back on again.. picking up a new sensor today and will see what happens.. if i bypass the sensor the fan runs full blast, so def not a prob with power or wires to and from the fan..

This does not indicate with 100% certainty that the sensor is the problem.
That is the point I was trying to make.

I doubt the fan is controlled straight from the thermal sensor.
There should be a relay for it somewhere.
Probably around where the battery is.

Ok, just looked it up...you do indeed have a thermal switch (not a sensor) for the fan.
No relay, it seems. I guess they changed the fan circuit design at some point, as other years do have relays.

So, much simpler wiring.

Looks like that switch should fix the issue.
(Unless there is a bad ground/hot connection in that circuit somewhere...

Prolly not in stock because they go bad and everyone needs them.

But really it sounds like you're on the right track.
